Bet I have the answer and it won't cost you a dime for the repair.

The fan is barely touching the lower edge of the fan shroud because the
motor mounts are getting older and all you have to do is release the two
clips on the shroud, lower it a bit, and put the clips back on.

In the morning before you start the engine, rotate the fan by hand and see
if it isn't hitting the plastic shroud or is VERY close to it. It's a one
minute job to lower it, which you can do before you leave for work.

Hi jack:

Can you pull the spark plugs and have a look at them? Might be you have
one fouling out a bit from oil or fuel. You don't mention when the
injectors were done. Could also be a tired hydraulic compensator that
needs a moment or too for the typical engine oiling to quiet it down.
What viscosity motor oil and type are you using? Engine runs smooth at
cold start and thereafter, right?
